Fix Welding Defects On The Spot: A Guide for Indian Welders

In any fabrication shop or MRO operation across India, a perfect weld is the goal. However, welding is a skill that takes precision, and even experienced welders encounter defects. Identifying and correcting these issues quickly, on the spot, is crucial to maintain productivity, ensure structural integrity, and avoid costly rework. This guide will walk you through common welding defects and practical, immediate solutions you can apply in your workshop.

Undercut: The Groove of Trouble

Undercut is a groove melted into the base metal adjacent to the toe of the weld, leaving the base metal thinner than its original thickness. It's a stress concentrator and weakens the joint. Common causes include excessive current, too long an arc length, fast travel speed, or incorrect electrode angle.

  • Reduce welding current: High amperage melts too much base metal.
  • Shorten arc length: A shorter arc concentrates heat better, preventing excessive melt-off.
  • Decrease travel speed: Allow the molten puddle to fill the joint adequately before solidifying.
  • Adjust electrode angle: Ensure the arc force is directed into the joint, not primarily at the base metal edges.
  • Use a smaller diameter electrode if the joint design requires it for better control.

Porosity: Pinholes and Wormholes

Porosity refers to gas bubbles trapped within the solidified weld metal, appearing as small, round holes on the surface or internally. These can significantly reduce weld strength and ductility. The culprits are often atmospheric contamination, insufficient shielding gas, moisture in electrodes or on the base metal, or impurities in the parent material.

To combat porosity immediately, ensure your base metal is clean and free of rust, grease, paint, or scale. For SMAW (stick welding), always use properly stored and dried electrodes. WELDARC electrodes, manufactured to stringent IS 814:2004 standards here in Kota, are designed for low moisture pick-up, but proper storage is key. Check your shielding gas flow rate for MIG/MAG welding to ensure adequate coverage and no leaks in your system. If using CO2, ensure it's welding-grade. If the issue persists, consider preheating the joint to drive off moisture.

Lack of Fusion & Incomplete Penetration

Lack of fusion occurs when the weld metal fails to fuse completely with the base metal or with previous weld passes. Incomplete penetration means the weld metal does not extend through the full thickness of the joint. Both leave unbonded areas, drastically reducing joint strength. These issues stem from insufficient heat input (low current), too fast travel speed, incorrect joint preparation, or attempting to weld through a thick root face without proper technique.

  • Increase welding current or voltage: Ensure enough heat to melt both the electrode and base metal thoroughly.
  • Slow down travel speed: Allow sufficient time for the molten pool to penetrate and fuse.
  • Adjust electrode manipulation: Use appropriate weave patterns to ensure sidewall fusion.
  • Re-evaluate joint preparation: Ensure proper root gap, bevel angles, and root face for the material thickness.
  • Consider preheating: For thicker sections or certain alloys, preheating improves melt pool fluidity and penetration.

Slag Inclusions: Trapped Impurities

Slag inclusions are non-metallic solids, primarily flux residues, trapped within the weld metal or between weld passes. They weaken the weld and can initiate cracks. This usually happens in multi-pass welds due to incomplete slag removal between passes, an incorrect electrode angle, or insufficient weld puddle fluidity.

Always thoroughly clean each weld bead before depositing the next. Chip off all slag and brush the surface until it's clean and shiny. Maintain a proper electrode angle, ensuring the slag naturally floats to the surface behind the weld pool. Using the right electrode, like a high-quality BPL or SUNLIGHT-13 electrode from Prakash Electrodes, can also help as they are engineered for easy slag detachability.
